So install pfsense on 160GB hard drive but on console/dashboard it only shows smaller partition which seem to be ram. I ask this because i want to increase squid cache size.

Yeah so the embedded version will be pre partitioned with the smallest it can be I am assuming (never personally used it ). Which program are you using to make the USB?

Rufus and win32imagewriter both result in unbootable drivers. It works on my main PC the .img but not the iso.

win32diskimager should work. When using Rufus, does it ask if you if you want to do it in ISO or DD mode? Or something like that?

I use DD for img and iso for iso files. But i can't write iso as it said it not supported.

Yes the img file will work. You will need to have your computers (not sure which hardware you are using for this?) BIOS set to "BIOS" or could be called "Legacy" as you say. Shouldn't be in UEFI mode as don't think pfsense will have the correct partitioning for EFI.

Had a very quick (20 second) search and looks like it does support UEFI (although it is a fairly old machine) so its possible its set to that.

What is the exact message you get when trying to boot to the USB stick that you made with win32diskimager?

It said write complete. I have tired boot using my desktop and laptop both works but just my pfsense box right now. I can't seem to find option booting in legacy as my laptop require it be legacy to be bootable. I think that is the issues.

Yes, that is true. It just won't boot on my PFSESNE box. I have updated the BIOS in hopes to have option to boot in legacy mode but the interference is the same with no added features. I think the problem is it booting in UEFI mode not able to boot  in legacy.

OK great so that confirms that the USB stick is fine. Have you got many options in the BIOS?

I found this (note its 8200 not 8000 but it may be applicable??)

The 8200 uses UEFI, not traditional BIOS; in the Boot Order menu, there are submenus titled "EFI Boot Sources" and "Legacy Boot Sources".

Do you have this at all?

Are you sure it is picking up the USB stick correctly? And you are booting to the correct one?
